Good work Derrick. So satisfying to remove rubbish and replace with new metal. I assume you are going to repair the inner sill or do you have a new one?

Your car must have been really heavy with all those layers of metal and filler.

Good progress - keep it up.

Yes Rob the car will definitely be a lot lighter .thinking it cam be repaired as new ones are not the same depends on who i can do but i have a plan :unsure:

So I've been looking at the inner sill this week :EXTRAeek: and decided to look at how I'm going to repair it :banghead:


So I've cut one end off which obviously has seen better days even though someone has tried to repair it :EXTRAlol:

Cut away the other end of the sill back to some solid metal :(

Seat belt mounting point has some rust around it :unsure:

So I've decided to remove the seat belt mount :smash:

Had a very kind offer from Chris159 of a possible repair section he removed from his car :bow: unfortunately i don't think it will help me :(

Shame as i was really excited when it came but may be useful ;)

So I've had a think and thought how hard can it be :smash:
Had a repair panel made up :)

just one problem its not quite right so need to modify to make it fit need to reduce the height by 20mm time to get the cutter out and turn the welder on :EXTRAeek::unsure:

Well that went well reduced by 20mm and tacked together got some good penetration just need to do a continues weld :)

Small update been in the garage tonight welded up the repair section for the inner sill EXTRA:D and ground down the welds pretty happy with the end result :smoke:

Now all zinc primed ready to weld to existing inner sill ,well whats left of it :unsure:

Now need to get existing piece shot blasted and remake other end where seat belt strengthener needs to be welded back in. can't be that hard :EXTRArolleyes:

So now need to decide what to keep and where to cut off :conf2:

Ok I've decided to cut the whole of the bottom lip off along the semicircular pressing so this can be spot welded to the repair section :willynilly:

Ive now spot welded all the way along the recessed pressing now fixing the 2 sections together and then Mig welded the edges to the inside of the sill also butt welded the end where old and new meet will need to do bit more to fill in between tack welds then grind down the welds :)

Overall pretty pleased with how this is going to turn out as wasn't quite sure how i was going to tackle this repair :banghead:

Well done Derrick. Sometimes it's hard to know how to do something so you just have to start and work it out from there. Occasionally you have to undo something but at least you know why then!

I wonder how many UK Zs have 'unsound' seat belt mountings.

Thanks Rob for your encouragement,your right in some ways sometimes just best to get on with it ,but when your trying to reuse part of an existing panel you want to cut as little as possibly off , then you start over thinking things :conf2:

Would be interesting to see inside uk cars at the seat belt mounts and other areas could be quite shocking unless they've been stripped before and done properly.
Gone are the days of your repairs chicken wire and filler :EXTRAlol::jester::leaving:

Had a beer things look so much better :EXTRAlol:
Now all painted with epoxy primer apart from the edges that are going to be welded so zinc premiered those EXTRA:D

Will give it a light rub down once dry as some of the epoxy primer didn't lay flat as was hardening when i gave it a final brush over:rofl: should have left it :banghead:
